How to Choose Paperboard for Custom Rigid Boxes (Without Overpaying)

Rigid box quotes vary by 40% or more between suppliers for what looks like the same box. The difference is almost always the board specification — and buyers who understand three variables can hold both quality and budget in their own hands.

Variable 1: Greyboard thickness

The greyboard core determines rigidity, weight and most of the cost. Common ranges:

  • 1–1.2 mm — small flat boxes: jewelry, cards, thin apparel sets
  • 1.5–2 mm — the standard for cosmetics, candles and electronics gift boxes
  • 2.5–3 mm — heavy products (spirits, ceramics, hardware kits) and boxes over ~30 cm

Overspecifying is the most common wallet leak we see: a skincare set that lives inside a courier mailer rarely needs 2.5 mm board. We recommend thickness from your product’s weight and shipping path — not from habit.

Variable 2: The wrap paper

The wrap is what you see and touch. Your realistic options:

  • 157 gsm art paper (printed) — full-color CMYK graphics, the default for branded rigid boxes
  • Specialty / textured paper — linen, leatherette and laid finishes for a premium tactile feel without foil
  • Black or colored card — dramatic base color; pairs with foil because foil stays opaque on dark stock
  • Metallic paper — built-in shine at a fraction of foil-covering-a-large-area cost

A note on finishes: soft-touch lamination over the wrap is the current premium default. It resists fingerprints and scuffs in transit — a real issue for boxes shipped solo to consumers.

Variable 3: The insert

The insert is invisible in product photos and decisive in unboxing videos:

  • EVA foam — precise, premium, colored to match; the default for cosmetics and electronics
  • Molded pulp — the sustainable answer, excellent for skincare sets and candles
  • Vacuum-formed tray — best for irregular shapes at quantity
  • Corrugated or paper cradle — economical protection for heavier goods
